Rigid Plastic Granulating Pelletizing Process Workflow

  1. Pre-Sorting & Inspection: Rigid plastic waste is inspected and sorted to remove incompatible materials including rubber, metals, and contaminated pieces that would affect pellet quality.
  2. Coarse Crushing: Bulky rigid plastic items such as crates, pipes, containers, and profile scraps are fed into a primary crusher or shredder for initial size reduction.
  3. Granulating: Crushed material passes through a heavy-duty granulator equipped with hardened blades, reducing it to uniform 3–8 mm granules for consistent extruder feeding.
  4. Drying (Optional): Moisture-sensitive plastics such as ABS or nylon-containing blends are pre-dried in a dehumidifying dryer to below 0.5% moisture to prevent steam bubbles and surface defects in the final pellets.
  5. Extrusion & Melt Filtration: Granules are fed into the twin-screw extruder where they are melted, homogenized, and degassed. The melt passes through a screen changer that filters out fine contaminants and unmelted particles.

Why Rigid Plastic Needs a Different Pelletizing Setup

Rigid scrap is the opposite problem to film. Film is light, tangles and traps moisture, so the difficulty is getting enough material into the extruder. Rigid regrind feeds easily — the difficulty is everything that comes with it: high bulk density, thick wall sections that carry heat unevenly, and a feedstock that is almost never a single polymer.

A general-purpose plastic pelletizing machine built for clean single-grade pellets will run rigid scrap, but not for long. Three constraints decide whether the configuration holds up:

  • Mixed melt behaviour. HDPE, PP, PS and ABS soften at different temperatures and shear differently. A single-screw extruder can move them, but it cannot homogenise them — the result is unmelted cores and inconsistent pellet density. This is why the line uses a high-torque twin-screw: the mixing happens along the screw, not by holding the material hotter for longer.
  • Contamination that survives washing. Rigid post-consumer scrap carries metal fragments, labels, paper fibre and occasionally a different polymer entirely. Multi-stage melt filtration with a screen changer catches what upstream sorting missed. On dirtier feedstock a continuous screen changer matters more than extruder size, because a discontinuous unit forces a line stop every time it blinds.
  • Abrasion. Thick-wall regrind is hard on blades and screws in a way that film never is. Hardened alloy steel granulator blades and wear-resistant screw elements are not an upgrade on this line, they are what keeps the maintenance interval reasonable.

Where the scrap is genuinely single-grade and clean — in-house offcuts from your own moulding, for example — a simpler configuration is often enough, and we will say so rather than quote a line you do not need. Where the feed is mixed post-consumer rigid, the twin-screw and filtration stages are what separate a line that hits rated output from one that does not.

Exact extruder model, output capacity and total installed power are matched to each project and confirmed with the quotation. Capacity in particular is set by the material, not by the extruder alone — the same line runs noticeably slower on thin-wall mixed regrind than on clean thick-wall HDPE.

Recycled Rigid Pellet Quality and Applications

The line produces uniform 2–5 mm recycled pellets with consistent geometry and bulk density. Vibratory screening removes fines and oversized particles before bagging, which matters more for rigid than for film: downstream moulding machines meter by volume, and inconsistent bulk density shows up directly as shot-weight variation.

Where the pellets can go depends mostly on how clean and how single-grade the input was:

  • Injection moulding. Single-grade HDPE or PP regrind pelletized on this line goes back into crates, pallets, containers and technical parts, usually blended with virgin at a ratio the moulder settles on by trial.
  • Blow moulding. Recycled HDPE pellets are widely used in non-food containers, drums and industrial packaging where colour consistency is less critical than wall strength.
  • Extrusion. Pipe, profile and sheet lines take recycled rigid pellets in the core layer of co-extruded products, keeping virgin material for the surface.
  • Compounding. Mixed rigid pellets are often sold on to compounders who add fillers, impact modifiers or colour and re-sell into lower-specification applications.
